I have seen many materials people have used to build their cockpit frames such as PVC tubing and recently 80/20 aluminium tubing.

Does anyone know any other good sturdy materials (but relatively light) which would allow me to create a modular cockpit design?

My first rig was wood but the wife said it had to go as it was in the lounge, pvc pipe came next but took 2 attempts as ordinary drain pipe is too flexible and you need to ensure its the stuff used for lowish pressure like swimming pool piping.
I used something called Bosch Rexworth ? Next but it is very expensive and the brackets, sliders, levers etc all mount up, plus the bucket seat on top..It was extremely adjustable though.
Now I have a pre made purpose built one, some of those can be pretty modular like the Obutto.
I would suggest taking a look on www.thewayiplay.com for 100s of home built sims and some quite brilliant solutions.

What did you go for in the end Woodee? I've just started researching this myself and the cost of the Alu has put me off somewhat, wondering whether it's worth just buying an Obutto or similar rig instead.

Even the "ready made" rigs are bloody expensive! might just upgrade my existing rig or make a MkII Wooden Rig from scratch :D

I use just normal armchair and made frame for steering wheel from aluminium profile. Profiles pointing left and right goes under armchair's legs.
I don't know price of the profiles because got those for free.

@Woodee I've just started researching the Aluminium Profile and it doesan't come to all that much for a decent amount from this website:
    http://www.aluminium-profile.co.uk/acatalog/Aluminium_Profile.html

A quick play around and I reckon you could get the basics of the Rig (with various Profiles) for £100-£125 (30x30 & 30x60), that's all supports for seat/wheel/monitor/pedals. Throw in the extras for fittings and it could be done for under £250 I reckon, I'm gonna get planning my Custom Rig mkII and see what I can come up with.

Dexan or Dexian shelving I think and it is very sharp if not smoothed out.
